Choosing a Sign Board by How Long It Has to Stand

Every rigid sign comes down to two key decisions: choosing the right board and deciding what goes on its face. The substrate should be selected based primarily on the required service life and level of exposure. A sign intended for one campaign, one year or a decade of use may require completely different materials, even when the artwork is identical.

Choosing the wrong substrate can lead to premature failure or unnecessary costs, so the material should always match the intended application and lifespan.

A sign that only has to last one campaign

Real estate boards, election signs, event wayfinding, open-home directionals and short-term site notices all serve a similar purpose: a printed panel designed to remain in place for weeks or months while keeping the cost per sign low.

Corflute is the standard choice because it is waterproof, lightweight and easy to transport in flat stacks. Its hollow flutes also allow ground stakes to be fitted directly into the board. Double-sided printing is common for these applications, as the signs are often viewed from both directions of traffic.

The flute direction must match the intended mounting method, so this needs to be specified before printing rather than adjusted afterwards.

A permanent sign on a building or a fence

Once a sign is expected to be there in five years, the economics flip and a cheap board becomes the expensive choice. Aluminium composite — two thin aluminium skins over a solid core — is the standard permanent panel: it stays flat, does not rot, rust or absorb water, and is light enough to fix to render, cladding or a fence frame without a structural conversation. On the Gold Coast the coastal salt load is a real factor, and the classic failure is not the panel at all but rust weeping down the face from cheap steel fixings, so specify stainless or nylon fixings on anything within reach of sea air [VERIFY: Hassan]. Reception, office and interior signage

Indoors the brief changes from survival to finish, because people stand close to the sign and photograph it. Acrylic is the premium interior board: it has depth, takes a clean cut edge, and mounts off the wall on standoffs for a shadow line that a flat panel cannot produce. Foam PVC is the practical middle — solid, smooth-faced, prints dead flat and shows no internal structure, which suits wall signs, directories and anything seen at close range. MDF and MDF block mounts suit warmer interior work and mounted artwork where you want a timber-cored panel rather than a plastic one. Site, safety and statutory signage

Compliance signage is a different buy again, because the content is prescribed and the sign has to stay legible for the life of the site. Metal and aluminium composite panels are the usual build: they take a UV-laminated printed face, hold their shape on a fence or a post, and do not become brittle the way a thin plastic board eventually does in full sun. Site boards and induction signage are often large and read from a distance, so the panel needs fixing at enough points that it does not drum in wind. Corflute is a legitimate short-term stand-in for staging and temporary works, but it is not the board for a sign expected to be legible at the end of a multi-year project

Materials and finish

Corflute: the short-term outdoor board

Corflute is corrugated polypropylene, made from two plastic skins with hollow flutes between them. Similar in structure to cardboard but entirely plastic, it is waterproof and will not swell or delaminate. It is also one of the most cost-effective rigid outdoor boards, which is why it is widely used for real estate, election and event signage.

There are two main limitations. Corflute is rigid along the flutes but more flexible across them, so wider panels may require additional support or a frame in the weaker direction. Prolonged UV exposure can also make the polypropylene brittle, causing cracking around stake holes rather than simply fading.

In Queensland conditions, it is best treated as a short-term, months-not-years material, with expected service life confirmed for the specific installation and exposure.

Aluminium composite and metal: the permanent panel

Aluminium composite panel is a reliable choice for permanent Australian signage. It is flat, rigid, rust-resistant and relatively lightweight for its strength, while providing a durable surface for printed vinyl with a UV laminate.

Thicker panels are generally suited to larger signs or installations with fewer, more widely spaced fixing points. However, the fixing pattern is just as important as panel thickness—a thinner panel with four well-positioned fixing points can perform better than a thicker panel supported at only two points.

Solid aluminium sheet provides a heavier, more durable option and is commonly used for traffic and statutory signage. Both materials are well suited to coastal environments, where salt exposure can cause coated steel to deteriorate much sooner.

Acrylic, foam PVC and MDF: the indoor set

These three materials are primarily suited to interior signage and share one key limitation: none is ideal for prolonged exposure to harsh outdoor conditions.

Acrylic offers a clean, premium appearance and can be cut with a polished edge, making it a popular choice for reception and lobby signage. However, it can be brittle under impact and expands and contracts with temperature changes, so outdoor applications require appropriate fixing methods and allowance for movement.

Foam PVC is a solid, closed-cell sheet that is waterproof but sensitive to heat. Prolonged direct sunlight can cause it to bow, making it better suited to indoor or sheltered applications.

MDF is a timber-based board intended for indoor use. If moisture enters through an exposed edge or fixing hole, the core can absorb it, causing the board to swell permanently.

Which board should I choose for how long the sign has to stand?

Choose rigid sign materials based on required service life rather than price alone. For outdoor campaigns lasting weeks or months, corflute is usually the most practical option, while aluminium composite with a laminated printed face is the standard choice for signs expected to look good for years on buildings, fences or entry points.

For indoor signage, focus more on appearance and finish than weather resistance. Acrylic suits premium, close-viewed signage, foam PVC works well for flat wall panels and directories, and MDF is a good option for block mounts and warmer interior applications.

How big can a single sign panel be, and how thick?

Rigid boards print flat on a flatbed press, so the maximum single-panel size is set by the bed and the sheet, and anything larger is produced as multiple panels butt-joined on site. Thickness is chosen by span and fixing rather than by preference: the wider the unsupported distance between fixings, the thicker the board needs to be. It is always worth sending the finished dimensions and the fixing positions with your enquiry, because a panel that is 50 mm over a sheet size costs far more than one that is 50 mm under it. Can signs be printed both sides, and will corflute take a ground stake?

Double-sided is standard on real estate boards, A-frame inserts and anything read from both directions of traffic, and both faces are printed before the sheet is cut. Corflute takes a ground stake directly into its flutes, which is exactly why it is the board for staked signs — but that only works if the flutes run vertically, so flute direction has to be specified with the order and cannot be changed afterwards. Solid boards such as foam PVC and acrylic do not take a stake at all and will split if you try. Availability of stakes, frames and drilled fixing holes is worth confirming when you order

How should artwork be supplied for a rigid sign?

Supply a print-ready PDF built at the finished panel size with bleed on all four edges, fonts embedded or outlined, and colour in CMYK. If the panel is shaped rather than rectangular, draw the cut path as a separate 100% magenta spot colour named CutContour with no fill. Keep all critical text well in from the trim, and further in again anywhere a fixing hole or a corner radius will land, since a screw through a logo is not recoverable. Tell us up front if the sign needs holes, rounded corners or a specific flute direction — these are production settings chosen before the sheet is cut, and confirming what is available saves a reprint

Do you install signs or come out and measure?

No. PALS prints, cuts and ships flat, Australia wide — we do not install, do not carry out site surveys and do not project-manage a signage rollout. That makes measurement your responsibility, or your installer’s, and it is worth being precise about it, because a rigid panel cut 30 mm oversize cannot be trimmed on site the way a banner can be re-tied. If you do not have an installer, most local sign shops, shopfitters and builders will fix supplied panels.
